    What a Rotocast Vinyl Figure Is?

    The word "rotocast" describes a single manufacturing decision, and the rest of the figure flows from it. Liquid PVC plastisol is poured into a heated aluminum mold; the mold closes and rotates on two perpendicular axes at 6-15 RPM; centrifugal force pushes the paste against the mold wall where it fuses into a 2.5-6 mm skin; the mold cools to 60-80 degrees C; the figure is demolded, deflashed and trimmed; and the figure goes through a 24-72 hour post-cure to drive out residual plasticizer before any paint is applied. The inside of the figure is air, not plastic. That single fact — hollow — sets the weight, the touch, the resilience, the paint system, the QC stations and the size limits of every rotocast figure that ever ships.

    Custom Design Service — From Your Character to a Rotocast Figure

    1. Quote and rotocast feasibility (24h). We review your character art, confirm scale, soft-touch reading, color system and any fine detail that would not survive a 2.5-6 mm wall. Fragile zones are flagged for reinforcement ribs or thicker bases. 
    2. 3D sculpt and wall engineering (3-5 days). The character is sculpted true to the source art, with parting line routed into a seam allowance and vent placed at the highest point of the geometry. 
    3. Aluminum mold CNC (7-10 days). The aluminum mold is cut, polished or sanded per face, draft set to 1-3 degrees, fill and vent points drilled.

    The honest reason rotocast hits 100 pieces and injection does not: rotocast molds are aluminum at a few thousand dollars per cavity and last a few thousand shots, while injection molds are steel at tens of thousands of dollars and last hundreds of thousands of shots. The cost per piece of the tool is the same over the life of the tool, but the cost per piece of the tool at 100 pieces is much higher for injection than for rotocast. The feasibility review surfaces this in plain numbers.

    What is a rotocasting vinyl figure, and how is it different from an injection PVC figure?
    A rotocasting vinyl figure is a hollow soft-shell figure made by pouring liquid PVC plastisol into a heated aluminum mold that rotates on two perpendicular axes until the paste fuses against the wall, then cools and is demolded. The same character made by rotocast comes out hollow, soft to the touch, light in the hand and slightly squishy; the same character made by injection PVC comes out solid, rigid and sharp in detail. Rotocast uses an aluminum mold at 3,000-8,000 shots and the MOQ is 100 pieces, while injection uses a steel mold at 500,000+ shots and the MOQ is 1,000-2,000.

    Why is a rotocast vinyl figure hollow, and what does the hollow give and cost?
    The hollow comes from the process: liquid plastisol is charged into a heated mold, the mold rotates on two axes, and centrifugal force pushes the paste against the wall where it fuses into a 2.5-6 mm skin. The inside is air, not plastic. The hollow gives four things: weight is roughly one third of an injection PVC figure, the piece is resilient to drops and kid handling, soft touch sells the art-toy reading, and the empty inside damps vibration in shipping so figures are stackable. The hollow costs four things: fine details under 0.6 mm collapse against the wall, the surface has a faint parting seam, paint needs an anti-migration primer because the plasticizer in the wall migrates to the surface and lifts paint over months, and the soft shell punctures more easily than rigid PVC.

    What is the MOQ for a rotocast vinyl figure?
    The MOQ is 100 pieces per design, with bulk discounts above that. Rotocast hits 100 pieces honestly because the mold is aluminum at 3,000-8,000 shots per cavity, not steel at 500,000; the tooling share per unit at 100 pieces is a few dollars, while an injection steel mold at 100 pieces would amortize badly. If your run is going to clear 3,000 pieces on the first order, we will tell you at the feasibility review that injection PVC may be cheaper per unit and offer a side-by-side quote; if your run is 100 to 1,500 pieces, rotocast is almost always the right call.

    How long does a rotocast vinyl figure take to produce?
    About 54-75 days in three stages: pre-design and sampling 5-11 days including 2D design, 3D modeling, a 3D printed sample and a fully painted prototype in 7 working days on rush; mold making and mass production 35-42 days with the post-cure 24-72 hour window running inside that band; and post-processing, QC, packaging and delivery 14-22 days. The 24-72 hour post-cure is rotocast-specific: plasticizer is driven out of the wall before paint is applied, which is what stops paint from lifting on the shelf.

    What defects can rotocast have, and how do you control them?
    Six defects are typical. Pinholes in the wall from under-charge or trapped air, controlled by precise charge weight and a vent at the highest point. Thin spots from rotation too slow or a blocked vent, controlled by RPM and visual wall checks on the first pieces. Sink marks from over-charge or cooling too fast, controlled by charge-by-volume and a controlled cool-down profile. Visible weld line from a multi-part mold out of alignment, controlled by mold maintenance and a parting-line routing check. Discoloration from over-bake or stabilizer failure, controlled by oven calibration and a stabilizer audit per batch. Warp on flat panels from uneven cooling, controlled by mold-side cooling channels and a rest period before demold. Each defect has a designated QC station and a per-batch defect log.
