| Material | Composition & Behavior | Fit for Low MOQ Run | Constraint to Plan For |
|---|---|---|---|
| Soft PVC plastisol ⭐ | Liquid vinyl paste cast or rotated into aluminum or silicone mold, fuses to 2.5 to 6 mm wall, Shore A 30 to 75 by recipe | Best for 30 to 200 piece small batch runs, faithful to soft vinyl feel, accepts paint, pad print and decal, ships flat to overseas retail | Anti-migration primer required under paint, 24 to 72 h post-cure before finishing, hollow form has faint parting seam to be aware of |
| Rigid PVC injection | Granular PVC injected into steel mold, Shore D 75 to 85, sharp edges, fine registration | Good for 1,000+ piece budget quote where steel cost is amortized; not a low MOQ tool | Steel mold 15,000 to 50,000 dollars; unit price only collapses above a few thousand pieces |
| Polyurethane resin cast | Two part PU vacuum cast into silicone mold, solid wall, fine detail, color can be cast in | Excellent for 1 piece test cast and 1 to 30 piece ultra low MOQ when master surface fidelity matters | Per cast cost higher than rotocast at 50 pieces; not for soft vinyl feel |
| TPE or TPR blend | Thermoplastic elastomer cast into mold, soft touch, very flexible, food safe grade available | Niche run for tactile character pieces or sensory toy applications at low MOQ | Paint system more limited; pad print registration harder; aging and UV performance inferior to plastisol |
| Plush fabric body | Textile skin, PP cotton or polyester filling, sewn construction, embroidered face | Alternate low MOQ family when buyer wants soft cuddly character instead of sculpted figure; another department of our factory | Different sample lead time (10 to 14 days) and different finishing tools; cannot use spray paint system |
| Process | What It Does | Best Fit on the Ladder | Trade-Off |
|---|---|---|---|
| Aluminum rotocast short run ⭐ | Machined aluminum mold in two halves, mounted on biaxial rotocast machine, paste charged, fused at 200 to 260°C, post-cured 24 to 72 h | 30 to 200 pieces soft vinyl run, our default low MOQ path, drop test passed at 2.5 to 6 mm wall | Mold life 30 to 80 pulls, lifetime limited; cost 3,000 to 8,000 dollars per cavity |
| Silicone mold replica | Finished master sculpture brushed with release, encased in silicone block, vacuum or open cast into PU resin or low temp PVC | 1 to 30 piece ultra low MOQ with high surface fidelity, faithful to master geometry | Cycle 1.5 to 2 hours per pull, mold life up to 50 pulls, less drop resistant than rotocast |
| 3D printed master + silicone mold | SLA or SLS master printed at 25 to 50 micron layers, then silicone mold cast around it, then vinyl or resin pulled | 1 to 10 piece run where you do not have an original master yet | Cost per piece highest on ladder; visible 3D print layer on master if not post-processed |
| In-house blank sculpt | Factory chooses a blank sculpt from an in-house library, modifies the head or signature feature per request, no new master tooling | 10 to 50 piece run with low one-off sculpt cost, ideal for promotional or seasonal piece | Character is partially derivative; not suitable for fully original IP launches |
| Multi-color short run | Either two-tone rotocast (sequential charge) or masked hand spray on a single rotocast pull | Color heavy character at 30 to 100 pieces where full decal is too slow | Two-tone rotocast needs separate timing per color; hand spray needs sequential mask per pull |
| Single piece test cast | One pull from silicone or rotocast, finished by hand, photographed as approval sample | Concept verification step before committing to small batch | Per piece unit cost is highest because all tooling is amortized across one item |
| Platform body reuse | Existing platform body from in-house or licensed library shared across runs, only head, color or accessory changes | Series or wave release at 10 to 50 pieces per variant with shared tooling across variants | Requires compatibility check between platform body geometry and your variant |
| Bonded clear part assembly | Vinyl opaque body + cast clear part (window, dome, blister) bonded with solvent or ultrasonic weld as a final step | Run of any size that needs a clear window or display enclosure effect | Bonding adds 1 to 2 days; clear part paint must be applied before bonding |
Send your sketch, PSD, STL or written idea. We confirm fit with the low MOQ ladder, suggest process (rotocast vs silicone vs 3D master), and quote a fixed price for the sample step. NDA signed at this stage if your character is unreleased. Time: 1 to 2 working days.
Either you supply the master, or our sculpt team builds it from reference. We deliver 2 to 3 angle views plus a turntable video. Sub-millimeter undercuts and parting line are resolved here because they cannot be retrofitted later. Time: 5 to 12 working days.
Sample figure produced by the agreed process (silicone for ultra low MOQ, single shot rotocast for short run). Color, mask set, pad print registration validated against the per-SKU color dossier. Photos and an unboxing video sent. Time: 7 to 10 working days from approval.
If approval is given, we cut the tool that matches the run: aluminum rotocast cavity for 30+ runs, silicone mold replica for 1 to 30 runs, 3D print master plus silicone for single piece, or platform body reuse for series. Time: 8 to 14 working days.
Run cast, post-cured, anti-migration primed, masked spray, pad print, top coat. Each pull checked against dossier; drift pieces pulled off the line. Golden sample signed and held as reference. Time: 12 to 18 working days for 30 to 50 pieces.
Per-piece visual QC, blister or wrap per buyer spec, master carton packed, ISPM 15 crate on request, sample pull retained for reattachment. Sea, air or DDP per shipping option chosen at quote stage. Time: 1 to 2 working days packing + transit window.
